Cogeneration:-

In simplest terms cogeneration is the process of using a single fuel to


produce more than one form of energy sequence cogeneration of steam
and electricity can significantly increase the overall efficiencies of fuel
utilization in the process industries. A minimum condition for cogeneration
is the simultaneous requirement of heat and electricity in favorable ratio,
which is well fulfill in the sugar industriy.Thermodynamics of electricity
production necessitates the rejection of a large quantity heat to a lower
temperature sink. In normal electricity generation plants, this heat rejection
takes place in condenser where up to 70% of heat in steam is rejected to
the atmosphere. In cogeneration mode, however heat is not wasted and is
instead used to meet process heating requirement. Overall efficiency of
fuel utilization can thus be increased to 60% or even higher in some cases.
India, today, is perhaps the world leader in the implementation of modern
cogeneration projects in sugar mill.

BOILER AND AUXILLARIES

Boiler:-

Boiler is a closed pressure vessel exceeding capacity more than 25Ltr/hr which
means to generate steam by utilizing heat from combustion of fuel.

Types of Boiler:-

1) Water Tube: - A water tube boiler is a type of boiler in which water


circulates in tubes heated externally by the fire. Water tube boilers are
used for high-pressure boilers. Fuel is burned inside the furnace, creating
hot gas which heats water in the steam-generating tubes. Most of modern
boilers are water tube boiler, mean for higher capacity.
2) Fire Tube Boiler: - A fire-tube boiler is a type of boiler in which hot gases
from a fire pass through one or more tubes running through a sealed
container of water. The heat of the gases is transferred through the walls
of the tubes by thermal conduction, heating the water and ultimately
creating steam. In this type of boiler, flue gas circulates inside the tube &
tubes are surrounded by water. Ancient boilers are Fire tube boilers &
mean for small capacity.

Air Pre Heater heater

An air preheater (APH) is a general term to describe any device designed to


heat air before another process (for example, combustion a boiler with the
primary objective of increasing the thermal efficiency of the process. They may
be used alone or to replace a recuperative system or to replace a steam coil.

In particular, this article describes the combustion air preheaters used in large
boilers found in thermal power stations producing electrical power from e.g. fossil
fuels, biomass or waste. The purpose of the air preheater is to recover the heat
from the boiler flue gas which increases the thermal efficiency of the boiler by
reducing the useful heat lost in the flue gas. As a consequence, the flue gases
are also sent to the flue gas stack (or chimney) at a lower temperature, allowing
simplified design of the ducting and the flue gas stack. It also allows control over
the temperature of gases leaving the stack (to meet emissions regulations, for
example).

Types Of APH

1) Tubular type built: - Tubular preheaters consist of straight tube


bundles which pass through the outlet ducting of the boiler and open
at each end outside of the ducting. Inside the ducting, the hot furnace
gases pass around the preheater tubes, transferring heat from the
exhaust gas to the air inside the preheater. Ambient air is forced by a
fan through ducting at one end of the preheater tubes and at other end
the heated air from inside of the tubes emerges into another set of
ducting, which carries it to the boiler furnace for combustion.
2) Regenerative type:-

 Rotating-plate regenerative air preheater:- he rotating-plate


design (consists of a central rotating-plate element installed
within a casing that is divided into two (bi-sector type), three
(tri-sector type) or four (quad-sector type) sectors containing
seals around the element. The seals allow the element to rotate
through all the sectors, but keep gas leakage between sectors
to a minimum while providing separate gas air and flue gas
paths through each sector.

 Stationary-plate regenerative air preheater: - The heating


plate elements in this type of regenerative air preheater are
also installed in a casing, but the heating plate elements are
stationary rather than rotating. Instead the air ducts in the
preheater are rotated so as to alternatively expose sections of
the heating plate elements to the up flowing cool air.

HP Heater:- HP heater is an accessories which preheat the feed water going to


boiler in turn increases boiler efficiency by using turbine exhaust steam. Also

Dearator: - Dearator is equipment removes corrosive gases such as dissolved


oxygen and free carbon dioxide from the boiler feed water by heating feed water
to the operating temperature by steam. Dissolved oxygen in dearator should be
less than 0.007ppm. Dearator works on Pascal Partial Law. As temperature of
FW increases, solubility of dissolved oxygen decreases.

Hydrazine hydrate is dozed in Dearator tank as oxygen scavenger which


removes complete oxygen & makes Feed water free from oxygen.

Types of Dearator:-

 Tray Type Dearator


The typical horizontal tray-type deaerator in Figure 1 has a vertical domed
dearation section mounted above a horizontal boiler feed water storage vessel.
Boiler feed water enters the vertical dearation section above the perforated trays
flows downward through the perforations. Low pressure dearation steam enters
below the perforated trays and flows upward through the perforations.

 Spray-type deaerator:-

As shown in Figure, the typical spray-type deaerator is a horizontal vessel which


has a preheating section (E) and a dearation section (F). The two sections are
separated by a baffle(C). Low-pressure steam enters the vessel through a
sparger in the bottom of the vessel.

The boiler feed water is sprayed into section (E) where it is preheated by the
rising steam from the sparger. The purpose of the feed water spray nozzle (A)
and the preheat section is to heat the boiler feed water to its saturation temp to
facilitate stripping out the dissolved gases in the following dearation section.

The preheated feed water then flows into the dearation section (F), where it is deaerated
by the steam rising from the sparger system. The gases stripped out of the water exit via
the vent at the top of the vessel. The deaerated boiler feed water is pumped from the
bottom of the vessel to the steam generating boiler system.

Draft:-
 Induced draught: This is obtained one of three ways, the first being the
"stack effect" of a heated chimney, in which the flue gas is less dense
than the ambient air surrounding the boiler. The denser column of ambient
air forces combustion air into and through the boiler. The second method
is through use of a steam jet. The steam jet oriented in the direction of flue
gas flow induces flue gasses into the stack and allows for a greater flue
gas velocity increasing the overall draft in the furnace. This method was
common on steam driven locomotives which could not have tall chimneys.
The third method is by simply using an induced draft fan (ID fan)
which removes flue gases from the furnace and forces the exhaust
gas up the stack. Almost all induced draft furnaces operate with a
slightly negative pressure.

 Forced draught: Draft is obtained by forcing air into the furnace by means
of a fan (FD fan) and ductwork. Air is often passed through an air heater;
which, as the name suggests, heats the air going into the furnace in order
to increase the overall efficiency of the boiler. Dampers/VFD drives are
used to control the quantity of air admitted to the furnace. Forced draft
furnaces usually have a positive pressure.

 Balanced draught: Balanced draft is obtained through use of both


induced and forced draft. This is more common with larger boilers where
the flue gases have to travel a long distance through many boiler passes.
The induced draft fan works in conjunction with the forced draft fan
allowing the furnace pressure to be maintained slightly below atmospheric.

Boiler Feed Water Pump:-


A boiler feed water pump is a specific type of pump used to pump feed water
into a steam boiler. The water may be fresh DM water supplied or returning
condensate produced as a result of the condensation of the steam produced by
the condenser or process. These pumps are normally high pressure units that
take suction from a Dearator and can be of the centrifugal pump type or positive
displacement type.

Feed water pumps range in size up to many horsepower and the electric motor is
usually separated from the pump body by some form of mechanical coupling.
Large industrial condensate pumps may also serve as the feed water pumps in
either case, to force the water into the boiler, the pump must generate sufficient
pressure to overcome the steam pressure developed by the boiler. This is usually
accomplished through the use of a centrifugal pump.

Feed water pumps sometimes run intermittently and are controlled by a float
switch or other similar level-sensing device energizing the pump when it detects
a lowered liquid level in the boiler. The pump then runs until the level of liquid in
the boiler is substantially increased. Some pumps contain a two-stage switch. As
liquid lowers to the trigger point of the first stage, the pump is activated. If the
liquid continues to drop (perhaps because the pump has failed, its supply has
been cut off or exhausted, or its discharge is blocked), the second stage will be
triggered. This stage may switch off the pump equipment (preventing the boiler
from running dry and overheating), trigger an alarm, or both.

Another common form of feed water pumps run constantly and are provided with
a minimum flow device to stop over pressuring the pump on low flows. The
minimum flow usual returns to the tank or deaerator.

Steam locomotives and the steam engines used on ships and stationary
applications such as power plants also required feed water pumps. In this
situation, though, the pump was often powered using a small steam engine that
ran using the steam produced by the boiler. A means had to be provided, of
course, to put the initial charge of water into the boiler (before steam power was
available to operate the steam-powered feed water pump). The pump was often
a positive displacement pump that had steam valves and cylinders at one end
and feed water cylinders at the other end; no crankshaft was required.

Automatic regulation valve (ARC):- The ARC valve provides protection for
centrifugal pumps during low flow conditions. It recirculates a minimum flow
requirement automatically to the deaerator to prevent the pump from overheating
and causing internal damage. Pump manufacturers will dictate a pump's
minimum flow requirement. The ARC valve will be designed to flow normal
capacities through the main valve and also size the bypass to handle the
minimum flow. Additionally, the flow sensing element, a disc, also acts as a check
valve to prevent reverse flow to the pump.

Microprocessor Controlled Treatment of cooling tower water:-

Indian Cane Power Limited has installed microprocessor controlled


treatment for cooling tower from April 7th 2010 onwards, cooling tower holding
capacity: 950 m3 & Recirculation rate: 5500m3/hr.BacComber treatment is
controlled by microprocessors. They ensure:
 Delivery of exact amount of treatment every moment
 There is no under dosing or overdosing
 No human intervention
 The treatment which is once set will continue without any
alteration
 There is no routine maintenance
 No need for frequent chemical analysis.

No chemical Treatment:
Initially we have used the following chemicals for controlling the scale, Corrosion
& organic fouling. After installation of the microprocessor-controlled treatment
there is no need to add the following chemicals because ULF will take care of the
same.
 Sulfuric Acid
 Scale Inhibitor
 Corrosive Inhibitor
 Non-Oxidizing Biocide
 Bio-Dispersant
 Sodium hypochlorite.

Cooling Tower chemical treatment cost/month on an average Rs, 1, 50,000/-.


Now we are saving Rs 15, 00000/- per annum.

Conserving Water and Reusing without treatment :

Microprocessor controlled treatment helps in reducing the blow down even


when the same COC is maintained. This helps in reduction of water used for
make up. Before ULF treatment our cooling tower blow down is around 300
m3/day, after installation of ULF treatment our cooling tower blow down is
reduced to around 100 m3/day so net saving of make up water 200 m3/day with
maintaining the same COC, we say around 6000 m3 of make up water saved per
month. If we convert into cost Rs 9000/- per month for chemical cost & Rs 9000/-
per month for power consumption cost. Totally Rs 18000/month net saving.

Free From Pollution:


Before installation of ULF treatment, blow down water pollutes the environment,
Loose the expensive chemicals while giving blow down. And also needs constant
attention in operation & maintenance.
After installation of ULF treatment, blow down water is free from harmful
chemicals & environment friendly. This water can be used for washing floors,
gardening, flushing & agricultural usage.

No routine maintenance
Unlike the chemical treatment there is nothing to add every day or every
week. The only consumable is the copper electrode. The replacement is simple
without interrupting main operation of condensers.

Principle of ULF Treatment:


Ultra Low Frequency (ULF) waves are at much lower energy levels than
microwaves. ULF waves strengthen the natural forces within a molecule.
The stronger force helps the molecule to hold the Ca ions even when the
temperature of water reaches 100 Deg C, as in case of industrial process boilers.
They do not come out & precipitate as hard scale. In our condenser tubes the
temperature are much lower than such boilers only around 42 – 56 Deg C. These
molecules hold the Ca ions & control hard scale excellently.

How Scale & Corrosion Controlled by ULF Treatment:

In the system the water in cooling tower basin flows through a set of
inductor coils which are immersed in the cooling tower water. While it is passing
through these coils the water is treated by ULF waves (Ultra Low Frequency).
This increases the intermolecular bond strength & controls hard scale formation.
It promotes formation of magnetite (Fe 3O4 instead of Fe2O3) to control corrosion.

Copper ionization is a water treatment process whereby water is passed through
a Cooling tower fore bay/sump containing six bundles of copper electrodes. A
very low voltage is applied across the electrodes to generate positively charged
copper ions that are released into the water stream. These ions have the ability
to penetrate the protective outer membrane of pathogen cells and disrupt
metabolic enzymes, thereby killing the microorganisms to control bacteria, algae
& slime.
