Exercises with Worked Solutions

This collection of exercises and solutions has been put together to help you as an instructor choose or
develop your own exercises for your students. You may simply want to browse through them for inspiration,
or you may use them with your class. We are providing these in Word format so that you may pick and
choose the questions you find suitable for your course this year. We have also included variations on a
theme so that you can set different questions for different classes.

Most of the questions come from or are inspired by the exercises in the following books by Professor Mike
Ashby of the University of Cambridge Engineering Department, co-founder of Granta Design.

Types of Processes and the Process Tree

1. What is a shaping process? Look around you and ask yourself how the things you see were shaped.

2. Almost all products involve several parts that are joined. Examine products immediately around you and list the
joining methods used to assemble them.

3. How many ways can you think of for joining two sheets of a plastic like polyethylene? List each with an example of
an application that might use it.

4. How many different surface treatment processes can you think of, based on your own experience? List them and
annotate the list with the materials to which they are typically applied.

Finding Process Records in CES EduPack by Browsing

Finding Process records in CES EduPack follows the same format as finding Material records, except that to
find Process Records in CES EduPack, one has to change from ‘MaterialUniverse’ (the default) to
‘ProcessUniverse’ at the top of the respective Browse/Search windows.

5. Use the Browse facility to find records for the polymer-shaping process Rotational
molding . What, typically, is it used to make?

6. Find the composite-shaping process Filament winding , a way of making high quality
composite structures. What, typically, is it used to make?

7. Use the Search facility to find out about the process Pultrusion . Do the same for TIG
welding .

8. Find what the process RTM is all about by Searching.

9. Find what the process SLS is about by Searching.

Key Constraints in Selecting Processes

10. Use the Browse facility to find the Shaping Process Injection Molding, thermoplastics.

Here is the process schematic for injection molding:

Constraints are criteria that must be met by a process, in order to satisfy the design requirements. If a
process cannot meet a certain constraint it is eliminated, narrowing down the list of possible processes.

Can you think what the key constraints for a shaping process (e.g. Injection Molding) are?

11. Use the Browse facility to find the Joining Process Gas Tungsten Arc (TIG). What do you
think are the key constraints for a joining process?

12. Use the Browse facility to find the Surface Treatment Process Induction and Flame
Hardening. What do you think are the key constraints for a surface treatment process?

Process Information in CES EduPack

The datasheets for Processes can be used in the same way as that for materials.

13. Use the Browse facility in CES EduPack to find:

Produce a bar chart with Relative cost index (per unit) on the Y-axis. (Polymer Extrusion, being a
continuous process, disappears because it does not have batch figures used to calculate the relative
unit cost).

Open the datasheet of any one of the thermoplastic molding processes and change the parameter ‘batch size’ to
1( click on ‘parameters’ to open a dialog box that allows you to change them). An example of a batch size of 1
would be the production of a prototype. Copy the bar chart out into WORD.

Now change the ‘batch size’ to 1,000,000 ( one million). Copy the resulting bar chart into WORD so that you can
compare the two charts.

What are the differences? What has happened and can you account for the reason?
