START BY:

1. Remove bolt (1), retainer (2) and coupling (3).

2. Remove the bolt and retainer (4).

3. Remove bolts (5) that hold cage (6) to the cover.

4. Use two 3/8"-16 NC forcing screws to remove cage (6). Remove the shims under the cage.

5. Repeat Step 4 for cage (7).

6. Remove coupling (8).

7. Remove plug (9) and the O-ring seal on the plug from cages (6) and (7). Remove O-ring seals (10)
from the cage.

8. Use tooling (A) to remove bearing cups (11) from cages (6) and (7).

9. Use tooling (B) and a press to remove the carrier from cages (6) and (7).

10. Remove ring (12) from carrier (13).

11. Remove bolts (14). Use two 3/8"-16 NC forcing screws to remove cage (15). Remove the shims
that are under the cage.

12. Use tooling (C) and a press to remove the bearing cup from cage (15).

13. Remove O-ring seal (16). Remove the bolts that hold cover (19) in position. Install tooling (D).
Make sure idler shaft (18) is not removed with cover (19). Use three 1/2"-13 NC forcing screws (17)
to remove cover (19). The weight of the cover is approximately 128 lb. (58 kg).

14. Remove idler shaft (20).

15. Remove bearing cone (21), gear (22), spacer (23), bearing cone (24) and pin (25) from idler shaft
(20).

16. Use a hammer and a punch to remove bearing cup (26) from gear (22).

17. Remove spacer (27) and the spiral ring that is under the spacer.

18. Use tooling (C) and a press to remove the other bearing cone from gear (22).

19. Remove pump drive shaft (28).

20. Use tooling (E) to remove bearing cones (29) and (30) from the pump drive shaft.

NOTE: If bearing cone (29) is removed, it will be necessary to make a replacement of that bearing
cone.

21. Install a 3/4"-10 NC forged eyebolt (31) in directional clutch (32). Remove directional clutch (32).
The weight of the directional clutch is approximately 150 lb. (68 kg).

22. Repeat Step 21 for directional clutch (33).

23. Use tooling (E) to remove bearing cone (34) from the directional clutch.

24. Make a bend in lock (35) so that it is disengaged from nut (36).

25. Use tool (F) to remove nut (36).

26. Remove lock (35), washer (37) and bearing cone (38) from the directional clutch.

27. Remove drum (39).

28. Use a hammer and a punch to remove bearing cup (40) from the drum. Remove spacer (41).

29. Use tooling (C) and a press to remove bearing cup (42) from drum (39).

30. Remove spiral ring (43).

31. Remove spacer (44), bearing cone (45) and piston (46) from the directional clutch.

32. Remove plate (47) from piston (46). Remove seal (48) and O-ring seal (49) from plate (47).

33. Remove plate (50) and springs (51). Remove seven discs (52) and seven plates (53).

34. Remove bolts (54) that hold shaft (55) to the gear.

35. Use tool (B) and a press to remove shaft (55) from gear (56).

36. Remove seals (57) and O-ring seal (58) from shaft (55).

37. Remove dowel (59) only if a replacement is necessary.

38. Remove dowels (60) only if a replacement of the dowels is necessary. Remove bearing cone (61)
with tooling (E).

39. Remove clutch hub (63) from gear (56). Remove seal ring (62) from clutch hub (63).

40. Use tool (G) to remove snap rings (66). Remove two carriers (65).

41. Use tooling (A) to remove bearing cups (64).

42. Remove ring (67) from carrier (65).

Assemble Transfer Gears

1. Install ring (1) on carrier (2).

2. Use tool (A) to install snap ring (4) on carrier (3). Use tooling (B) to install carriers (3) in the
transfer gear case. Snap ring (4) must be against the case.

3. Lower the temperature of cups (5). Install the bearing cups in the case. Use tooling (C) to make
sure the bearing cups are against their seats.

4. Install clutch hub (6) on gear (8). Install seal ring (7) in the clutch hub shown.

5. Install dowel (11) so that dimension (X) is equal to .16 in. (4.0 mm). Install two dowels (13) so that
dimension (Y) is equal to .81 in. (20.6 mm).

6. Install two seals (9) and O-ring seal (10) on the shaft.

7. Heat bearing cone (12) to a maximum temperature of 275°F (135°C) for one hour. Install the
bearing cone on the shaft.

8. Install shaft (14) on gear (8). Install the eight bolts that hold it in place.

9. Put clean SAE 30 oil on each plate and disc. Install seven plates (18) and seven discs (17) on the
gear. Start with a plate and make sure there is a disc between each plate. Install six springs (15) and
plate (16).

10. Put a thin layer of clean SAE 30 oil on the lip of ring seal (7). Install piston (19). Make sure
dowels (13) are in alignment with holes (20). Holes (20) are not as deep as the remainder of the holes
in the piston. Springs (15) must be in alignment with the remainder of the holes.

11. Install seal (21) with the lip down as shown. Install O-ring seal (23). Install plate (22) in the
piston. The notch in the plate must be in alignment with the dowel on the shaft.

12. Install bearing cone (24) and spacer (25).

13. Install ring (26) in the drum.

14. Use tooling (C) and a press to install bearing cup (27) in the drum against the ring.

15. Install spacer (28) in the drum so that the step in the spacer is toward the ring in the drum.

16. Use tooling (C) and a press to install the bearing cup in drum (29) so that the bearing cup is
against the spacer.

17. Install drum (29) over the discs. Install bearing cone (32), washer (31) and lock (30) on the shaft.

18. Put 5P3931 Anti-Seize Compound on the face and threads of nut (33). Install the nut and use tool
(D) to tighten the nut to a torque of 210 ± 20 lb.ft. (285 ± 27 N·m). Make a bend in the lock.

19. Heat bearing cone (34) to a temperature of 275°F (135°C) and install it on the shaft.

20. Repeat Steps 4 through 19 for the other directional clutch.

21. Install a 3/4"-10 NC forged eyebolt in the directional clutches. Install directional clutches (35) in
the transfer gear case. The weight of the directional clutches is approximately 150 lb. (68 kg).

22. Heat bearing cones (36) and (37) to a temperature of 275°F (135°C) for one hour. Install the
bearing cones on pump drive shaft (38).

23. Install the pump drive shaft (38) in the transfer gear case.

24. Install spiral ring (39) in the idler gear. Make a note of dimensions (X) and (Y). One dimension
will be larger than the other. Make a mark on the side of the gear that has the smaller dimension.

25. Use tooling (C) and a press to install bearing cup (40) in the side of idler gear with smaller
dimension as seen in Step 24. Install the bearing cup so that it is against spiral ring (39).

26. Install spacer (41) in the gear so that the step in the spacer is toward spiral ring (39).

27. Use tooling (C) to install bearing cup (42) in the other side of the idler gear.

NOTE: The mark on idler gear (44) (see Step 24) must be toward bearing cone (43) when installed on
shaft (47).

28. Install bearing cone (46), spacer (45), idler gear (44) and bearing cone (43) in position on shaft
(47).

29. Install six O-ring seals (48) on the cover.

In the position shown, bearing cone (43) can fall. This will let idler gear
(44) fall. Personal injury can be the result. Support bearing cone (43)
and install the idler gear and shaft in the cover.

30. Dowel (49) and notch (50) must be in alignment when the idler gear and shaft is installed.

31. Install the bolt, retainer (51) and O-ring seal (52) that holds the idler shaft (47) to the cover.
Tighten the bolt to a torque of 85 ± 5 lb.ft. (115 ± 7 N·m).

32. Remove the cover from the side of the transmission. Install O-ring seal (54) on cover (53). Install
tooling (E) on the cover. Make sure the O-ring seal is in position on tube (55).

33. Put cover (53) in position on the transfer gear case. Make sure tube (55) is in alignment with the
opening in the cover. Install the bolts that hold the cover in place. The weight of the cover and idler
gear is approximately 148 lb. (67 kg). Install the cover on the side of the transmission.

34. Use tooling (C) and a press to install bearing cup (56) in cage (57). Make sure the bearing cup is
against its seat in the cage.

35. Install two O-ring seals (58) on each cage.

36. Install the original shims (59) and cages (57) on the cover.

37. Use the following procedure to check the end play of the directional clutches if the original shims
are used.

a) Install tooling (F) so that the end of the indicator is against the top of the directional clutch shaft.

b) Push up on the bottom of the directional clutch shaft. The correct end play must be from .002
to .006 in. (0.05 to 0.15 mm).

c) Add or subtract shims to get the correct end play.

d) Remove cages (57).

38. Use the following procedure to check the end play of the directional clutches if the original shims
are not available.

a) Install the cases (with no shims) and tighten the bolts to a torque of 15 lb.in. (1.7 N·m).

b) Turn the gear to be sure that the bearings are against their seats.

c) Again tighten bolts to a torque of 15 lb.in. (1.7 N·m).

d) Use a feeler gauge to check the distance between the cage and the case. Make a record of this
measurement.

e) Install shims equal to the thickness found in Step 38d plus .002 to .006 in. (0.05 to 0.15 mm).

f) Remove the cages.

39. Install ring (60) on carrier (61).

40. Use tooling (B) and a press to install the carrier in the cage. Install the carriers so that the ring is
up.

41. Install the O-ring seal and plug (62) on both cages. Install the correct amount of shims (59) and
cage (57).

42. Use tooling (C) and a press to install bearing cup (63) in cage (64). Make sure the bearing cup is
against its seat in the cage.

43. Install the original shims (65) and cage (64). Install the bolts that hold the cage in position.

44. Grind the head of a 3/8"-16 NC bolt so that it is flat. The bolt must be approximately 8" long.
Install the bolt (66) in the end of the pump drive shaft.

45. Use tooling (F) to check the end play of the pump drive shaft.

46. The correct end play is from .002 to .006 in. (0.05 to 0.15 mm). Add or subtract shims to get the
correct end play.

47. Install tube (68) and coupling (67) on the pump drive shaft.

48. Put coupling (69) in position. Install the bolt and retainers (70) that holds the coupling in position.
Tighten the bolt to a torque of 85 ± 5 lb.ft. (115 ± 7 N·m).

a) install transmission
