different construction applications Specialist Construction Supplies (SCS) have partnered with
Propex Concrete Systems to source high quality fibre reinforcement products from a market
leading manufacturer with extensive knowledge of the technical, practical and economic benefits
of using microsynthetic, macrosynthetic and steel fibre reinforcement in concrete and other
cementitious materials.
As a result of this partnership we can offer guidance on the best individual product or indeed
combination of products for specific applications. We are also able to offer alternative designs for
internal and external floor slab applications allowing you to maximise the potential cost savings
when using fibres as an alternative to traditional fabric reinforcement.

3. Precast Tunnel Segments & Invert Plinths
Steel fibres have been used in segmental tunnel lining for more than 20 years and are now widely
accepted as a durable, technically proficient and a cost effective way of reinforcing concrete used
for this purpose.

In more recent years, macro synthetic fibres have advanced in performance and, up to certain
levels of residual strength, can demonstrate similar performance in standard beam tests as steel
fibres.

When concrete segments are constructed into a circular ring using a TBM rig, the subsequent
tensile stresses sustained by the ring are often much less significant than the handling stresses
during demoulding, transportation and construction, typically less than 2 MPa, and this permits
the use of macro synthetic fibres to be considered as an alternative to steel fibres.

Most modern precasting facilities use state of the art equipment to manufacture/ handle
concrete segments and fibre reinforcement can adequately accommodate these modest tensile
stresses.

Fibre reinforcement provides residual tensile and flexural strength in addition to the concrete's
own capabilities and therefore performance is based on the concrete mix constituents in
combination with the type and dosage of fibres used.

When the segment dimensions and handling stresses are appropriate, fibre reinforcement may be
used to replace traditional reinforcement cages therefore improving durability considerations,
increasing productivity and lowering manufacturing costs.


These benefits are now being recognised in major infrastructure tunnelling projects around the
world and fibre reinforced segments (without cage reinforcement) were used in the Channel
Tunnel Rail Link, London and due to the success of this project, are now being used in the
construction of Crossrail tunnels in London.
Other examples of fibre reinforced segmental tunnels include Vector Cable Tunnel, New Zealand
and Barcelona Metro Line 9.

Appendix 5, shows images of Barcelona Line 9 tunnel and segments where a combination of steel
cage and steel fibres were used due to the size of the segments.

The successful production and installation of steel fibre only reinforced tunnel segments has led to
increased confidence to use macro synthetic fibre reinforced concrete as an alternative in precast
tunnelling projects. One such application is the invert plinth production and installation at the
Transcity Legacy Way Road Tunnel in Brisbane, Australia.

The 8 tonne plinths are cast and demoulded twice daily at the precast yard in Brisbane and
3 units are then transported by truck to the site for installation onto the tunnel floor by the TBM
rig. Primarily due to the residual strength and toughness provided by the 5 to 7 kg/m
3
dosage of
ENDURO HPP 50 macro fibre reinforcement in the 50 MPa concrete mix, and despite the thin
tapered edge sections of the plinths, there have been no broken or rejected elements during the
first 10 months of production.

4. Precast Walls & Miscellaneous Elements
Propex macro synthetic fibre reinforcement offers a cost effective and durable alternative to traditional
reinforcement in precast items that do not sustain continuous flexural or tensile stresses. Such items
include New Jersey road barriers, boundary wall and housing panels, decorative cladding panels and
architectural elements, cable channels and electrical switch gear housing.
By removing all or the majority of the steel reinforcement in precast these elements and replacing with
Propex macro synthetic fibres, there are savings in construction time, labour costs and material costs.
Additionally, reduced health and safety concerns, improved durability and tougher elements that are
less susceptible to accidental damage lead to greater client satisfaction.
Appendix 7, shows examples of wall panel production using ENDURO HPP fibres in UK, Belgium and
Spain.
Appendix 8, shows miscellaneous precast production using ENDURO HPP fibres in Spain, UK and
Belgium.
Appendix 9, shows an example of moment capacity calculation according to Concrete Society

5. Explosive Spalling Resistance
Propex has been active in the research, development and use of polypropylene fibres to provide
explosive spalling resistance to concrete since the early 1990s. While the use of Fibermesh 150 micro
polypropylene fibres are commonly used for passive fire protection in tunnel projects around the world,
it is important to realise that all precast elements constructed with high strength concrete are
susceptible to explosive spalling in high intensity fires.
Therefore consideration should be given to incorporating Fibermesh 150 fibres in precast concrete
elements where high fuel loads and or additional security are particular concerns. Such construction
includes precast concrete used in car parking projects, government buildings, high rise buildings and
military buildings. There is also evidence of New Jersey concrete barriers exploding following fuel tanker
accidents, also warranting consideration.

6. Fibre Types
6.1 Novocon HE 1060 fibres specifically manufactured for use in concrete as certified by the attached
EC Declaration of Conformity to EN14889, Part 1 Steel Fibres for Concrete (Appendix 11).
6.2 Novocon HE 1060 fibres comply with EN14889, Part 1 Group 1 steel fibre as confirmed in the
attached Data Sheet (Appendix 12).
6.3 ENDURO HPP 50 mm fibres specifically manufactured for use in concrete as certified by the
attached EC Declaration of Conformity to EN14889, Part 2 Synthetic Fibres for Concrete (Appendix
13).
6.4 ENDURO HPP 50 mm fibres comply with EN14889, Part 2 Class II macro synthetic fibre as
confirmed in the attached Data Sheet (Appendix 14).
6.5 Fibermesh 150 12 mm fibres specifically manufactured for use in concrete as certified by the
attached EC Declaration of Conformity to EN14889, Part 2 Synthetic Fibres for Concrete (Appendix
15).

THE PROBLEMS WITH CONCRETE.
Concrete is widely recognized as a cost-effective, versatile construction
material. Yet, it is also beset with a number of drawbacks that are
inherent to its composition. By generally accepted engineering
standards, concrete is relatively brittle and lacks flexural strength. When
subjected to the extreme heat of a fire, it is also likely that explosive
spalling can occur.
Intertwined with these problems is concretes propensity to crack
in both its plastic (early-age) and hardened (long-term) state. Early-age
cracks are microscopic fissures caused by the intrinsic stresses created
when the concrete settles and shrinks over the first 24 hours after being
placed. Long-term cracking is in part caused by the shrinkage that
transpires over the months, perhaps years, of drying that follow. In either
case, these cracks can jeopardize the overall integrity of the concrete
and not allow it to maintain or possibly ever attain its maximum

Control Fibers
PLASTIC SHRINKAGE CASE STUDY
Conventional wire mesh reinforcement does
not function in concrete until the concrete
cracks. In fact, for the wire mesh to work
properly, it must be placed in the upper
third section of the slab. Once microscopic
cracking begins, it can lead to visible cracks
that undermine the long-term functionality
of the concrete. The photos above
compare the first 24 hours of curing time
between a conventionally reinforced slab
and a synthetic fiber reinforced slab. The
conventional slab began cracking at 2.5
hours.

: MACRO-SYNTHETIC FIBERS
Representing a quantum technological leap in fibers, our high
performance polymer macro-fibers are made from a
revolutionary material that offers the long-term performance of
steel fibers at a lower dosage rate. The unique sinusoidal, wavelike
shape of each fiber serves to anchor it firmly within the concrete.
At the same time, the design of the fibers allows for addition at
a much higher rate per unit volume, infusing the concrete with
added levels of toughness, energy absorption and durability. In

required to perform under intense loading conditions,

Tunnel Segment Production in
UK & New Zealand
Propex Concrete Systems
supplied Project 250 of the Channel
Tunnel Rail Link project, which involved
the construction of a high speed rail link from
the Channel Tunnel through to St Pancras Station in Central London,
England.
This 115m contract included the construction of a 5.3km twin bore tunnel
employing two Canadian built Lovat Tunnel Boring Machines. The design of
the tunnel linings for all CTRL Projects was developed during the
pre-tender period, and testing on initial segments was carried out at the
Building Research Establishment.
After detailed analysis, review and valued engineering Rail Link Engineering
chose to adopt a precast concrete lining system with an internal diameter
of 7.1m and a thickness of 350mm. The segments are 1.35m wide and each
ring consists of 9 segments plus a wedged key. Steel fibres to ASTM A820
were specified to provide increased toughness & resistance to cracking and
damage during de-moulding and transportation. Polypropylene fibres were
specified to provide resistance to early age cracking and explosive spalling
resistance, in the event of fire. The concrete mix was specified
to achieve 60MPa compressive strength and a characteristic
residual flexural strength of 3.6N/mm.
Based upon residual strength tests available at the time,
Propex Concrete Systems proposed the combined use of
Novocon HE1050 steel fibres at 37kg/m and Fibermesh
150 12mm polypropylene fibres at 1kg/m, known as
Novomesh.

The construction of this Rail
Link to the Channel Tunnel,
saw Propex Concrete Sytems
provide over 3000 tonnes of
reinforcement fibres to
achieve maximum toughness
and resistance.
As a result of improved residual flexural strengths achieved from the testing of completed segments, the steel
fibre dosage was later reduced to 32.5kg/m.
At the request of Hanson Premix, the concrete
supplier, Propex Concrete Systems were
commissioned to supply and install automated fibre
dosing equipment for both fibre products. The dosing
equipment used for steel fibre is located externally,
whilst equipment for the polypropylene fibre is
housed in a fully transportable unit. Both systems
were fully integrated into the concrete plants batching
equipment and computer systems. The required
amounts of steel and polypropylene fibres were transported from the dosing equipment to pan mixers via a
bucket convey system and fibre blowing system, respectively.
The concrete segments for Project 250 have a design life of 120 years and were manufactured in a purpose built
precast factory adjacent to the concrete plant and in close proximity to the tunnel itself. Production of the
segments started in March 2002 and completed in Autumn 2003. At its capacity the factory used in excess of
260 cubic metres of fibre reinforced concrete per day into two hundred precast moulds.
On completion of Project 250 the precast factory had produced no less than 78,000 individual concrete
segments and Propex Concrete Systems supplied approximately 3000 tonne of high quality steel fibres and 90
tonne of British Board of Agrment certified polypropylene fibres.

EXPLOSIVE SPALLING
As the worlds most widely used construction material, concrete
offers many advantages to building and civil engineering projects
including versatility, strength and durability. However, it is known
to present problems when exposed to high temperature fires.
Several major tunnel fires including the Channel Tunnel
(1996),Mont Blanc (1999), Kaprun (2000) and Gotthard (2001)
have raised questions about the properties of concrete in fire
situations and prompted much research
into its behaviour at high
temperatures. Investigations into
fires in concrete structures have determined that a
significant loss of cross-sectional area in the tunnel
lining can occur due to the explosive spalling of
concrete when exposed to very high
temperatures.
Explosive Spalling occurs when moisture in
the concrete is heated faster than it can
migrate from the heat due to a rapid
temperature rise, as in hydrocarbon fuelled
fires. As the heat of the concrete
increases, moisture in the concrete pores
experiences a phase change to vapour. This
vapour causes an increase in pore pressure,
which is unable to escape from the concrete
mass. As this process continues, vapour
pressure rapidly builds up and exceeds the
tensile capacity of the concrete causing explosive
spalling.
Explosive Spalling in concrete creates three main consequences:
1) A health & safety risk for the emergency services
2) The structural integrity of the tunnel is placed at risk
3) Huge economic damage caused by major disruption and enormous repair
costs

researching how micro polypropylene fibres function in concrete when
exposed to fire. We have built up a very detailed understanding of
the mechanism by which certain types of fibre can provide this
valuable function.
This research knowledge has been utilized to develop

performance against explosive spalling yet at the same time, is
user friendly to the concrete producer and contractor.

This 130m project is part of the Channel Tunnel Rail Link (CTRL) high-speed
rail link which runs for 108 km between the Channel Tunnel and central
London. The project has over 40km of 7.15 m diameter, precast concrete
lined bored tunnels, sections which are constructed in water bearing sand.

This 8.4 km two & three track rail tunnel in the Austrian Tyrol forms part
of the main Munich to Verona railway line and is the longest NATM tunnel in
the Brenner axis upgrade project. Joint Venture group - Zublin AG, Hoctief
AG & Strabag Bau-AG selected Fibermesh

protection of the final tunnel lining after conducting extensive fibre testing
and concrete mix trials. A dosage rate of 2kg/m

project engineers.
This 1.6 km overland tunnel completed in 2010 by a Joint Venture
consisting of Besix, Dura Vermeer and GTI was one of the first of its kind
to be build in the Netherlands. The heavily reinforced concrete box section
structure involved 4 tubes with a total width of 80m. Fibermesh

the fire-resistant requirements of Rijkswaterstaat without the need of
separate fire-resisting panels.
The Lusail Light Railway Transit System currently being constructed by the
Qatari Diar/ Vinci Construction Grands Projets (QDVC) joint venture is the
first to be constructed in Qatar. The Project, scheduled for completion in
2016, consists of a four-line network totalling 28 km with 10 km of this
underground and constructed by the cut and cover method. Full scale fire
tests were conducted by QVDC to ensure that the inclusion of Fibermesh

HE1060 steel fibres can be added


during or after the batching of the concrete but should
never be added as the first component. Such devices as
conveyor belts, chutes and dispensers may be used to
add fibres to the mixer at the ready mix plant. After
the fibres have been added, the concrete should be
mixed for sufficient time (minimum 5 minutes at full
mixing speed) to ensure uniform distribution of the
fibres throughout the concrete. The use of mid or
high-range water reducing admixtures can be
advantageous, but is not essential.
PLACING: Novocon

HE1060 steel fibres can be


pumped and placed using conventional equipment. Hand
or vibratory screeds and laser screeds can be used
with Novocon

HE1060 steel fibres.


FINISHING: Conventional finishing techniques and
equipment can be used when finishing Novocon

HE1060 steel fibre concrete. In some cases an extra


bull float process is advised and lowering the angle of
the power float blades will help to minimize fibre
exposure on the surface.
DOSAGE: The fibre dosage will vary depending on the
type of application, concrete mix design and the
performance/ toughness requirements of each
particular project. Typically, steel fibre dosage will be in
the range of 20 kg to 40 kg per cubic meter. Propex
Concrete Systems technical staff can offer advice on
dosage requirements once performance requirements
have been established by the project designer/engineer.

HPP50 is a macro-synthetic fibre designed specifically for the


reinforcement of concrete and other cementitious mixes. ENDURO

HPP50
fibres are European Standard EN 14889-2: 2006 compliant and have an
engineered contoured profile, which serves to effectively anchor the fibres into
the concrete thus resisting matrix pull-out and enhancing the concretes
performance even after it has developed stress cracks.
Another important feature of this design is that it allows much higher dosage

DOSING SYSTEMS FOR STEEL & POLYPROPYLENE FIBRES
As a world leading supplier of Fibre Reinforcement Solutions, Propex Concrete Systems has
a wealth of experience regarding the addition of fibres to concrete and have built important
strategic alliances with many manufacturers specializing in the supply of automatic fibre
dosing equipment.
Dosing equipment is used to facilitate easy and accurate feeding of both Steel and Synthetic
Fibres into the concrete mixing equipment. They will provide the advantage of a consistent
and even distribution of the fibres into the concrete mix and can even provide detailed quality
assurance records of fibre addition, as well as assisting in Health and Safety handling
procedures. Various options are available and the optimum solution will depend on many
factors including; fibre types, concrete batching equipment, location in relation to batching
equipment, speed of delivery and accuracy requirements.
The following information provides an overview of what is available:
CONVEYORS
Mobile Conveyor belts are a very simply way to transport either steel or synthetic fibres directly into
the concrete mixer. Fibres are placed onto the bottom of the moving conveyor belt from standard fibre
packaging i.e. 10/20/25 kg boxes or bags for steel fibres, 7/10 kg boxes for macro-synthetic and
0.9/1.0/2.0 kg degradable bags for micro-synthetic fibre. All quantities going into the mixer from the
conveyor belt are controlled manually and the fibre addition must be recorded manually onto the
concrete delivery ticket, if this is deemed necessary.
BUCKET ELEVATORS
Bucket elevators are used for transporting steel fibres and macro synthetic fibres from a ground/low
level position into the concrete mixer. Whilst they can be used as a stand-alone transport mechanism
for fibres they are used more often in combination with fully automated dosing systems.
BLOWING SYSTEMS
Blowing systems are used for adding steel fibres, macro and micro synthetic fibres directly into the
concrete mixer. The size and capability of blowing machines vary significantly and must be carefully
selected according to fibre type and distance from concrete mixer. When used as stand-alone
systems measured amounts of fibres are manually fed into the blower and records of dosages will be
recorded manually on delivery tickets. Blowing systems can also be used in combination with fully
automated dosing systems.


FIBRE DOSING Fully Automated
On major projects Project Management, Contractors or indeed Readymix Suppliers may require a
fully automated system that not only accurately measures the requirement amount of fibres per batch
but also transports the fibres direct to the concrete mixer.
In such cases we would recommend an Automated Fibre Dosing System which is detailed in the
attached file.
These systems include a bowl dispenser which are available in different sizes to suit specific project
requirements (i.e. Feed Capacity, accuracy etc). The bowl dispensers operate on a vibration only
mechanism and are designed measure materials dispensed by a negative weight system.
The bowl dispenser can be positioned so that fibres fall directly onto an aggregate belt but additional
conveyors, bucket elevators or blowing systems may need to be incorporated. The need for additional
equipment is largely dependent on where the dispenser is positioned relative to the concrete batching
equipment and on the type of fibres that are used. In the case of steel fibres a small conveyor or
bucket elevator may be required. In the case of Polypropylene/Micro-synthetic fibres it is
recommended that fibres are transported from the dispenser to the concrete mixer by means of a
blowing system.

Fully automated dosing systems can be connected directly to concrete batching computers to allow
automatic switch on/off operation of the fibre dispenser and to record the addition of fibres on delivery
documents.

Steel bre dosing equipment
Function
The bre tray is lled with steel bres from paper-
bags, boxes or big-bags. Desired batch, in kg, is set
on a weighing instrument or in the mixing computer.
The bres are fed into the mixer, onto aggregates
on belts, into a skip in the weighing bins or to the
mixer outlet. Direct addition into the truck mixer is
also possible.
Construction
A cylindrical tray, with a spirally shaped feeder coil
on its inside, is mounted on a rigid framework with
2 vibration motors attached to it. The equipment
is produced in accordance with CE and EMC
directives. The tray is removable with the option
of additional tray for quick change of bre type.
Feeding capacity and tray content
The capacity in kg/min is very dependent on type of
bre as well as bre level in the tray. The tray capacity
in kg, is also very dependent on the type of bre.
Power supply
The vibration motors are made for 380-650V/3ph/
50Hz. Insulation class IP56. Cabinet IP65.
Weighing / control system
The bre dosers are mounted on loadcells. We use
negative weighing. The control system type-MS is a
complete system with the weighing unit LCD-3. The
control system type FS is used for total integration
of the unit into the mixing computer. A weighing ac-
curacy of below +/- 1 kg is achieved by the big units.
Installation and start-up
The units are delivered ready for a quick installation
and instant connection. The bigger units can be put
on concrete foundations or, if in a steel construc-
tion, preferably with a 5 7 tonne counter weight.

Synthetic bre dosing equipment
Function

computer. The bres are fed into the mixer, onto
aggregates on belts, into a skip in the weighing
bins or to the mixer outlet. Direct addition into the
truck mixer is also possible.
Construction

2 vibration motors attached to it. PP500S, MD400
and PP250 have two vibration motors and PPE40
has one electromagnetic motor. The equipment is
produced in accordance with CE and EMC directives.

Typical values are mentioned. They depend very
much on the type of bre being used.
Power supply
PP500S, MD400 and PP250 are made for 380-
650 V/3ph/50Hz and PPE40 for 110-220 V/1ph/50Hz

Additional equipment
The addition into the bre doser can follow automatically or manually.
Buffer capacity by an SF250 for example 700 kg, and by the SF500S up to 8 big-bags.

Conveyor belt as intermediate batch storage
The bre batch is pre-fed onto and stored on a
conveyor belt. The addition to the aggregates can
then follow rapidly, or with a controlled speed to
achieve a pre-mix. The belt is equipped with
frequency-controlled drive.
Steel bre bucket elevator
This specially developed bucket elevator allows a
rapid (2.2 m/s) vertical transport of steel bres, up
to 30 m height. Fibres are added to the weighing
bin or directly into the mixer. Over 40 elevators are
installed in Switzerland, France, Sweden, Germany,
Italy, Holland and England today.
