Description
FirestoneWalkerBrewingCompanys805BlondeAleisanalcoholicyeastfermented
beverage.Mostblondealesappealtoarangeofpalates.Blondealeshaveamediumbodyand
carbonationwithoutanybitternessorastringency(BeerJudge2008).Itiscalledablondeale
becausethecoloroftheproductisusuallyalightyellowtodeepgold,otherwiseknownasa
blondecolor.Blondealesusuallyhaveasweetmaltyaroma,withaslightbitterhopsaromatoit
aswell.Itnormallyhasamaltysweettastebutwithabalanceofbitternessandadryfinish.Itis
soldin12ouncecansandbottles,22ouncebombersand15.5or5.2gallonkegs(Firestone
2015).Theaveragealcoholbyvolume(abv)is4.7%asshowninFigure1below,withapH
between4.00and4.20.Theshelflifeoftheproductisaboutfivemonths.Beersusuallyhavean
IBUvalue,orinternationalbitteringunit,ontheirlabelwhichindicateshowbitteritis.Blonde
alestypicallyhavearound15to28IBUs(BeerJudge2008).The805beerhasanIBUof20as
showninFigure1,anditalsohasafinalgravity(FG)between1.008and1.013,whichisa
measurementthatindicateshowmuchsugarremainsafterthefermentationprocess(BeerJudge
2008).

butonlyentertainmentpurposes(BeerInstitute2013).
PotentialforMishandling
Potentialformishandlingthisproductincludes:drinkinganddriving/handlingor
operatinglargemachinerywhileintoxicated,drinkingunderageandforcingindividualstodrink
againsttheirwill(BeerInstitute2013).805beershouldnotbeconsumedrapidly,excessively,or
aspartofadrinkinggame.Itshouldnotbecombinedwithoverthecountermedicationsthatcan
reactnegativelywithalcohol.Alcoholicbeveragesarenotintendedtobeconsumedby
immunocompromisedindividualsincluding,butnotlimitedto,pregnantwomen,sick

Thisbeverage,developedinSanLuisObispobytheFirestoneWalkerBrewing
Company,iscraftedfortheCalifornialifestyleaccordingtotheirwebsite,805beer.com
(Firestone2015).Itistargetedatresponsibleconsumersoflegaldrinkingagewholivein
CaliforniaorhaveanadmirationforthecasualandrelaxedCalifornianculture.

ProductProcessingFlowDiagram
ProductionProcesses
FirestoneWalkerBrewingCompanys805blondeale,aswithmostbeers,undergoes
basicbeerunitoperations.Thetypeofbeerdiffersinformulationsofspecialtyingredientssuch
ashopsandmaltvariationsaswellasthemethodanddurationoffermentation.The805ale
beginswithmaltedbarleygrainsstoredinoutdoorsilosthataretransportedintothefacilitywith
theirspecialtymalts.Waterisaddedandthemaltandwatermixturebecomesamash.Themash
isheatedinamashtunwherethestarchesareconvertedintofermentablesugars.Thismixtureis
heatedto145,158,then165F.Thesevarioustemperaturesareparametersneededtoextract
variousenzymesnaturallypresentinthemalt.Theextractionofenzymesandconversionof
starchestofermentablesugarstransformsthemashintoawort,asweetliquidmixture.Thewort
istransferredtothelautertunwherethegraincanbeseparatedfromtheliquid.Anyspentgrain
isremovedfromtheprocessandsoldoffascattlefeed(DstructiveFilmz2014).
Thewortispumpedintoakettlewherehops,aplantbasedstabilizerisadded.The
variantofhopsusedimpartsflavorsandaromastruetothe805aleprofile.Inthekettle,thewort
isboiledto212Ffor90minutestocontinueflavorandaromadevelopment,specifically
extractingalphaacids,whilesimultaneouslydestroyinganyharmfulmicroorganisms.Thewort
isthenpumpedtothewhirlpoolwherefiltrationofhopsoccurs().
Thepumpfeedstheliquidinatanangleandforcestheliquidintocentrifugalforces,
whichallowstheseparationofhopsfromtheliquid.Aheatexchangercoolsthewortto72F
andispumpedtoalargestainlesssteelconicalwherefermentationbegins.Yeastsuchas
Saccharomycescerevisiae
isaddedtoinitiatethesixdayfermentation.The805blondealeis

fermentedinastainlesssteelfermenter.AttheFirestonebrewery,yeastsarereusedforseveral
fermentationsandfermentationcapacityischeckedthroughmicrobialstaining(DstructiveFilmz
2014).
Afterfermentation,thealeissentthroughthepackaginglinewhereitisdesignatedto
thebottlingorkegline.Figure2displaystheflowdiagramandsummaryofprocessesfor805ale
productionfromrawmaterialtothebeginningofpackaging.

Packaging
KronesBottleLine:
TheFirestoneWalkerBrewingCompanyusestheKronesbottlinglinetopackagetheir
12ouncebottlesaswellastheir22ouncebombersintocases(Firestone2014).Thisbottling
operationbeginswiththeunpackerwhichunpacksemptycasesofdarkamberglassbottles.The
FirestoneWalkerBrewingCompanyusespressurizednitrogengastoremovedebrisfromempty
bottlesaswellasflushoutalltheoxygen(Firestone2014).Afillerthenfillsthefinishedaleinto
theglassbottleswherethecapperenclosesabottlecap.Thelabelerplacesthe805labelonthe
bodyofeachbottleandthedroppackercarriesmultiplebottlesoffthelineandintotheir
designatedcases.Thissystemfillsover30012ouncebottlesperminute(Firestone2014).Figure
3mapstheKronesbottlelineprocess.

KHSKegLineKegShed:
FirestoneWalkerBrewingCompanyrecentlyimplementedanewstateoftheartkeg
systemcalledKegShedinearly2014(Firestone2014).TheKegShedisdesignedbytheKHS
companyandisthreetimesmoreefficientthanthepreviousmanualkegfillingmethods.Ithas
twolanesandnineoperationsincludinginternalcleaning,kegsterilization,andfillingsoupto
18kegscanbeinoperationatonce(Firestone2014).

FinishedProductStorage
FirestoneWalkerBrewingCompanyrecommendsstoring805blondealebelow44F,
outoflight,andconsumingitwithin120daysofthebottledondateforoptimaltaste
(Firestone2015).

BuildingSiteandSurroundings
Thelocationofthebreweryisinanonresidentialareafarfromanychemicalplants,
dumpsites,largebodiesofwaterorwaterdisposal,forestsorotherpesthabitats(Marriot2006).
Tofurtherdiscouragepestsresidingnearthefacilityachainlinkfencewaserectedaroundthe
propertyseparatingitfromtheundevelopedareas(Marriot2006).Allshrubberyinsidethe
perimeterofthefencethatmightactasahomeforpestswasremovedaswasallgrasslessthan
therecommendedonemeterfromthebuilding(Marriot2006).Thespacebetweentheremaining
grassandthebuildingislinedwithpeagraveltodiscouragerodents(EDIS2014).
Insectscanalsoposeaproblemforthefacilitysoexteriorlightingisplacedatleast30
feetfromthebuildingandangledtowarddoorwaystopreventinsectsattractedtothelightfrom
enteringthebrewery(EDIS2014).Exteriorlightsconsistofshieldednonbreakablelights
mountedonpolesintheparkinglotsandoutsidethefacilitytoprovideasafelylightedpathfor
employeestogettoandfromthebrewery(EDIS2014).
Sincethebreweryissurroundedbyotherwarehousesandfactories,muchoftheareais
pavedtominimizedustandalreadyhasagooddrainagesystem.Thereisroomaroundthe
facilityforexpansionandaccesstocleanwaterforoperations.Furtherpreparationoftheground
wherethefacilitywasbuiltincludedremovinganypotentiallytoxicmaterials,pavingthe
employeeparkinglotsaswellasthepathleadingtothebreweryandgradingthepavement
towardsstormsewers(EDIS2014andMarriot2006).Thestormsewershavecatchbasketsfor
debrisandpreventstandingwaterfromaccumulatingintheparkinglotandpavedareas
surroundingthebrewery(EDIS2014).

Maintenanceofthesurroundingsistakencareofbyemployees.Wasteisdisposedof
behindthebreweryindumpstersandremovedfromthepremisesregularly.Thishelps
employeeskeeptheareaunclutteredandfreeoftrashandhelpsmaintainthefunctionalityof
stormdrainsbyreducingtheriskofdebrisgettingcaughtonthegrates.Also,hosestationsare
providedatstrategiclocationsontheexteriorofthebuildingandthesurroundingareatoaidin
cleaningupspillsandmaintainingthesurroundings(EDIS2014).
ExteriorBuildingDesign
Thepurposeofthebuildingsexterioristokeeptheinteriorisolatedfromtheoutside
environment.Theexteriorwallsaremeanttobeimpenetrableandeasytoclean.Thewallsare
madeofahighdensityconcretethatispouredsinceitrequirestheleastamountofmaintenance.
Thefacilitiesaresealedwherethefloormeetsthewallsandcappedoffatthetop,toprevent
moisturefrompenetratingtheseamsandcausingdeterioration.Also,footersareadded
undergroundwhichlooksimilartoFigure4topreventpestsfromburrowingunderthefloorsand
walls(Marriot2006).

Theledgesandoverhangsonthebuildingareslopedandalljointsarecaulkedandsealed
topreventanybirdsorrodentsfromenteringornesting,andcheckedfrequently.Theloading
dockplatformsonthereceivingareasarethreefeetabovethegroundandarelinedwith
galvanizedmetalontheunderside.Theplatformshaveoverhangsandtruckdoorsealsto
minimizetheentryofpests.Theroofofthebuildingismadeofsmoothmembranetohelp
preventbirdsfromnesting.Allopeningsofthebuilding,likedoors,areallsealedandprotected
(SchmidtandErickson2005).
InteriorBuildingandDesign
Theinterioroffoodprocessingfacilitiesarebuilttobeabletoprotecttheproductfrom
contaminationandtobeeasytoclean.Thewallsaremadeofpouredconcretethathasbeen
smoothedandsealedwithaepoxyenamel.Thewallsarecleanable,nonabsorbent,anddurable.
Thewallsaresealedandroundedbetweenthefloortoceiling.Theceilingsofthebuildingare
pouredconcretethatissmoothed,sealed,andcaulkedatalljoints.Theinsulationusedinthe

brewingfacilityforsteampipeshastheappropriatedocumentationofapprovedmaterialtobe
usedinafoodfacility.Ventilationincludespositivelydisplacedairflowwhereheatingprocesses
occur.Thishelpswithmaintainingcoolairflowandpreventingbuildupofmoldandmildew
fromcondensation.Thefloorsaremadeofsealedconcreteandaregradedtowardsthemain
drainstopreventpoolingwater,andareeasytoclean.Thedrainsrunthroughouttheprocessing
floorastrenchdrainsforeasycleaninganddrainingofanystandingwater.Thedrainsare
groutedandsealedatthefloorjunctures.
Thelightsinthefacilityhaveshatterproofshieldingandaremoistureresistant.Sincethe
buildingisbrewerythereareconcernsofhighcarbondioxidelevels,theHVACsystemisused
tohelpreducetheriskofthebuildingfillingwithit.TheHVACsystemisusedtocreatepositive
andnegativeairpressureincertainrooms.Therearehandwashingstationsandabathroom
placedstrategicallyaroundthefacilitythatareequippedwithwaterbetween80to100.The
facilityalsoprovidesanemployeebreakareaandlockerrooms.
Refrigerationisusedinthebrewingprocess,soapermanentrefrigeratorhasbeenbuilt
in.Therearecentraldrainsintherefrigerators.Thebreweryalsohasitsownwatertreatment
facilityutilizingreverseosmosis.Thistreatmentisusedtocustomizethemineralandgasprofile
ofthewaterbeingusedinthebrewingprocesstomimicthewaterprofilesfromdifferent
countries(Schmidtetal2005).
Equipment
Processingequipmentmaterialismadeupofpolishedstainlesssteelmaterial.Stainless
steelishighlyresistanttoproduct,cleaner,andsanitizercorrosion.Otherdesirablepropertiesof
stainlesssteelarethatitisnonporous,nontoxic,andnonabsorbentallimportantqualitiesfor

processingequipmentinbeverageprocessing.Polishedsurfaceshelpensurenomicrobialgrowth
isharboredinmicrocrevicesonthesurfaceofequipment.
Equipmentdesigniscrucialforsafetyandeaseofcleaningprocessingequipment.
Roundedinternalcornersandrimsareidealforthisverypurpose.Inparticular,internalcorners
ofequipmentsuchasthemashtun,lautertun,kettle,fermenters,etc.areroundedtoprevent
microbialgrowthinhardtoreachcrevices.Figure5representsthedesignforanacceptable
internalcorner.

Thekettleinthisfacilityutilizesoneoftheacceptabletypeofrimsforprocessing
equipmentshowninFigure6below.Allvariationsareappropriateforpropersanitary
maintenanceandmayvarydependingontheequipmentandapplication.Forthepurposesofthe
brewery,thefullyenclosedroundedcornerwasselectedbecauseitseasiertoclean.

Internaldrainsareslopeddownwardsforcontinuousgravitationalflowandemptybelow
thewaterlevel.Thisdesignensuresnoresidualcontentsarelefttrappedinthevessel.
Unacceptabledrainscouldbedescribedasunslopedoradrainentryabovethewaterleveleither
designleavesresidualcontents.Figure7comparestheacceptable(right)versustheunacceptable
(left)sanitarydraindesigns.

Jointsurfacesaredesignedasabuttweldtoprovideasmoothsurfacefreeoftinycracks
andcrevices.Thisdesignaswiththeothersmentionedbefore,willpreventaccumulationof
microorganismsandeliminatesextrasurfaceareasformicrobialgrowth.
Holdingtanksusedforgrainstorage,processedale,oranythinginbetweenarecovered
withlippedlids.Thelippedlidfollowsashoeboxdesignthatwillpreventdustandotherpests
fromcontaminatingtheproductduringstorage.Thecoversareangledata45degreeslope.
Noncontactfoodsurfacesarewellequippedforsanitarymeasuresaswell.Forexample,
tubularsteelequipmentisnotpenetrableandpipingfollowsthesamedesignparametersas
aforementioned.Also,attachmentstothesurfaceand/ortothegroundarenotdrilledortapped,
butweldedaspermanentfixtures.Wherepossible,theunitsandunitslegsarepermanently

welded.Lastly,anypermanentfixturesareimplementedandfollowaCleanInPlace(CIP)
procedure.

CHAPTER3CleanersandSanitizers
EquipmentFoodContactSurfaces
Themashtuns,lautertuns,kettles,andwhirlpoolsareallequipmentthatare
CleanedinPlace(CIP).AllequipmentthatusesaCIPprocedureiscleanedwithProCleanBoil
Outathightemperatures.TheProCleanBoilOutisusedasthecleanerbecauseitisastrong
alkalinecleanerwithsodiumhydroxidethatallowsittopenetrateheavyproteinsoilsfromthe
grainwhichcanbebakedontoequipmentduringprocessing(Hare2015).Theequipmentisthen
rinsedwithhotwaterandsanitizedusingOxywave.Oxywaveisusedasthesanitizerbecauseit
hasperoxyaceticacidwhichiseffectiveatabroadrangeofpHvalues,waterhardnessand
organicmaterialdonotaffectitasnegativelyastheydoothersanitizersanditeliminates
residualyeastaswellasbacteriaandmold(Hale2015).Also,itcontainsaceticacidwhichisa
mildacidandcanhelpneutralizeanytracesofthestrongalkalinecleaner(Hale2015).The
equipmentisthenrinsedonceagainusingroomtemperaturewater.Equipmentandotherpieces
thatcannotbecleanedinplacearesoakedinAcidCleaner#5andthenrinsedwithhotwaterand
sanitizedwithOxywave.AcidCleanerNo.5fromFiveStarChemicalsisusedasthecleaner
becauseitisastrongacidcleanercontainingphosphoricandnitricacidthatpenetrateshard
waterscaleandbeerstonethatformsonsurfacesasareactionbetweenthebeerandtheminerals
inthewater(FiveStarChemicalsandSupplyInc.2012).Theconveyorsarecleanedwith
Hyperlube300C.Hyperlube300Cisusedbecauseitisamicrobialresistantsolution,
specificallyintendedtocleantabletopconveyorsasthebeerisbeingbottled.(Hare2015).
EnvironmentalSurfaces

AllenvironmentalsurfacesandfloorsarecleanedwithSpectraYellow,whichis
concentratedwithhotwaterandsprayedonsurfaces.SpectraYellowisusedasthecleaner
becauseitisachlorinatedalkalinecleanerandcancoveralotofsurfaceareatomakeproteins
andstarchycarbohydrateseasiertoremovewithoutcausingdamage(Hare2008).Thesurfaces
arethensanitizedwithOxywave.(Hale2015).
TrafficControl
Nocleanersorsanitizersarespeciallyneededfortrafficcontrol.Thetrafficcontrolwould
usethesamecleanersandsanitizersforhands,ifanyareneeded.
FoodContactContainers
ThekegsarecleanedwithAcidCleanerNo.6.ThiscleanerfromFiveStarChemicals
andSupplyInc.ismadeupofphosphoricandnitricacid(FiveStarChemicalsandSupplyInc.
2012).Itsblendofdetergentandacidallowsittoquicklypenetrateanydriedandbeerand
dissolvesanyoxalatescale.Sinceitisanaciddetergent,itcancleaninaCO
richenvironment

withoutdamagingthekeg.Afterthekegsarecleanedwiththisacidcleaner,theyaresanitized
withOxywave.Thissanitizeriseffectivebecauseitworkswelltoeliminateanyresidualyeast
leftoverfromthebeer.Oncesanitized,thekegsarerinsedwithhotwaterandarereadytobe
filled.(DstructiveFilmz2014)
Hands
Thereareseveralhandwashingstationslocatedthroughouttheplant.Theyareequipped
withSoftsoapAntibacterialhandsoap.Standardhandwashingprotocolsareusedtoproperly
cleanhandsbeforehandlingtheequipment.Afterhandsarewashed,theyaresanitizedwithan
alcoholbasedhandsanitizer.
